Abstract

6061 aluminum alloy is one of the most widely used structural aluminum materials in industrial manufacturing, featuring excellent machinability, moderate strength, good corrosion resistance, and superior formability. It is extensively applied in CNC machining, mechanical equipment parts, automotive accessories, and architectural profiles. However, warpage deformation commonly occurs after the machining of 6061 aluminum plates, especially in thin plates, large-area machining, and single-sided material removal scenarios. This defect seriously affects the dimensional accuracy, flatness, and assembly performance of finished products and increases the scrap rate and production cost. This paper systematically analyzes the core causes of 6061 aluminum plate warpage from material inherent characteristics, machining process factors, and external operation errors, and proposes targeted prevention and control measures to provide practical guidance for precision machining production.

1. Introduction

6061-T6 and 6061-T651 are the mainstream temper states of 6061 aluminum plates in industrial production. Through rolling, extrusion, quenching, and aging heat treatment, the alloy obtains stable mechanical properties to meet the requirements of structural parts. In the original state, the internal stress of the aluminum plate maintains a relative balance, so the plate surface remains flat without obvious deformation. Nevertheless, the original stress balance is inevitably broken during cutting, milling, drilling, and other machining processes. The redistribution and release of internal stress will lead to bending, twisting, and local bulging of the plate, namely machining warpage.

In actual production, many manufacturers face inconsistent warpage problems of 6061 aluminum plates: plates from the same batch may be flat after processing or have obvious deformation. This phenomenon is not caused by single-factor error but by the superposition of inherent material stress, unreasonable process parameters, and non-standard operation. Exploring the essential causes of warpage is the key to improving the machining yield of 6061 aluminum parts.

2. Inherent Material Residual Stress (Primary Cause)

Residual stress inside 6061 aluminum plates is the fundamental reason for post-machining warpage, which is formed in the plate manufacturing and heat treatment process rather than generated by subsequent machining.

Stress Generated by Rolling and Extrusion

6061 aluminum plates are produced through hot rolling, cold rolling, and extrusion processes. During plastic deformation, the internal metal grains produce uneven extrusion and stretching, and part of the strain energy is trapped inside the material to form mechanical residual stress. After the plate is formed, this stress exists in a balanced state internally, so the macroscopic shape of the plate remains stable. Once the integrated structure of the plate is destroyed by machining, the balanced stress field collapses, and the residual stress is released freely, driving the plate to deform and warp.

Quenching and Aging Stress of Heat Treatment

Most industrial 6061 aluminum plates adopt T6 temper treatment, which includes high-temperature solution treatment and rapid water quenching. During rapid quenching, the surface and inner layer of the aluminum plate cool unevenly: the surface cools and contracts rapidly, while the internal temperature drops slowly and the contraction lag occurs. This forms a stable stress distribution with surface compression and internal tension. Although subsequent aging treatment can stabilize part of the stress, it cannot completely eliminate residual stress.

In contrast, 6061-T651 plates undergo professional stress relief stretching treatment after rolling, with lower residual stress and more stable performance. This explains why ordinary T6 aluminum plates are more prone to warpage than T651 plates under the same machining conditions.

3. Machining Process-Induced Stress (Direct Inducement)

On the basis of inherent residual stress, unreasonable machining processes will further aggravate stress imbalance, directly triggering and exacerbating plate warpage. This is the main reason for inconsistent warpage of plates in the same batch.

Asymmetric and Uneven Material Removal

Uneven material removal is the most common process cause of warpage. In actual machining, many workers adopt single-sided one-time heavy cutting for efficiency, resulting in asymmetric material removal on the upper and lower surfaces of the aluminum plate. When a large amount of material is removed from a single side, the stress constraint on this side disappears completely, while the stress on the other side is still maintained. The unbalanced internal force will pull the plate to bend toward the machined side, forming obvious bow deformation.

This problem is particularly prominent in thin plates (thickness ≤ 5mm) and large-area hollowing machining. The thinner the plate, the weaker the structural rigidity, and the more sensitive it is to stress imbalance, making warpage more likely to occur.

Excessive and Improper Clamping Force

Fixture clamping is essential to fix the workpiece and ensure machining accuracy, but excessive clamping force will cause hidden deformation of 6061 aluminum plates. Aluminum alloy has low hardness and good ductility. Over-tightening clamps will squeeze the plate to produce elastic or plastic deformation during machining. At this time, the plate is fixed in a deformed state by external force, and the surface looks flat.

After the machining is completed and the clamping force is released, the plate rebounds under the action of internal elastic stress, resulting in warpage and distortion. In addition, uneven clamping points and inconsistent force on all sides of the plate will also lead to local stress concentration and irregular deformation of the workpiece.

Machining Thermal Stress Accumulation

High cutting heat will be generated during the high-speed machining of 6061 aluminum plates. Aluminum alloy has high thermal conductivity and expands rapidly when heated. If the cutting speed is too fast, the feed rate is unreasonable, or the cooling measure is insufficient, a large amount of heat will accumulate locally on the plate.

The local thermal expansion of the machined surface is inconsistent with the thermal deformation of the unprocessed part, forming thermal stress. After machining, the workpiece cools down naturally, and the uneven shrinkage of each part makes the plate produce irreversible warpage deformation. Although thermal stress is not the primary cause of warpage, it will significantly amplify the deformation degree on the basis of residual stress.

4. Other Auxiliary Influencing Factors

Unreasonable Machining Sequence

One-time roughing and finishing of a single surface is a typical wrong operation. The correct process should follow the principle of symmetrical processing and layered cutting. Long-term single-sided processing will continuously accumulate stress difference, while intermittent and symmetrical processing can balance the stress release rate of the upper and lower surfaces of the plate and effectively reduce warpage.

Raw Material Quality Difference

The quality of 6061 aluminum plates from different manufacturers and different batches varies greatly. Plates with insufficient rolling process, unqualified heat treatment, and uneven grain distribution have larger and more unstable residual stress. Even with standardized machining processes, such plates are still prone to warpage after processing. In addition, plates stored for a long time will produce natural stress aging and slight deformation, which will also affect the final machining flatness.

5. Effective Prevention and Control Measures

Select High-Stability Raw Materials

For precision machining parts with high flatness requirements, priority should be given to 6061-T651 aluminum plates with stress relief treatment, which can fundamentally reduce the residual stress of the substrate and greatly reduce the warpage risk. At the same time, inspect the flatness and surface quality of incoming materials to avoid using unqualified plates with initial deformation.

Optimize Machining Technology

Adopt symmetrical double-sided layered cutting instead of single-sided one-time heavy cutting. Alternate machining on the upper and lower surfaces ensures uniform material removal and synchronous stress release on both sides of the plate to maintain stress balance. For large-area hollowing parts, reduce the single cutting depth and increase the cutting times to avoid instantaneous drastic release of local stress.

Standardize Clamping and Cooling Operation

Use uniform and appropriate clamping force, avoid over-clamping, and adopt multi-point uniform clamping to disperse stress concentration. Match with efficient cooling measures such as flood coolant or high-pressure air blast to timely take away cutting heat, reduce local thermal stress accumulation, and avoid thermal deformation of the workpiece.

Add Pre-Machining Stress Relief Process

For thick plates and large-size precision parts, pre-treatment processes such as natural aging or artificial stress relief annealing can be carried out before machining to release most of the unstable residual stress of the raw material, ensuring stable size and flatness after machining.

6. Conclusion

The post-machining warpage of 6061 aluminum plates is a comprehensive deformation problem caused by the superposition of inherent material residual stress, machining process stress, and non-standard operation. The residual stress formed in the rolling and heat treatment process of the plate is the root cause of warpage, while asymmetric material removal, improper clamping, and thermal stress accumulation are the direct inducements of macroscopic deformation.

To solve the warpage problem fundamentally, it is necessary to start from raw material selection, process optimization, and standardized operation. Adopting high-stability T651 plates, symmetrical layered machining, reasonable clamping and efficient cooling can effectively control stress imbalance and greatly improve the machining flatness and yield of 6061 aluminum parts. This study provides a clear theoretical basis and practical solution for the precision machining of 6061 aluminum alloy structural parts.
