A channel letter normally consists of a face, return or sidewall, back and lighting components where illumination is required. The aluminum coil forms the return that creates the three-dimensional depth of the letter.
In a trimless construction, the finished face is designed without the conventional visible trim cap used on many standard channel letters. The exact return profile, flange, notch and face-retention method depend on the selected letter system and fabrication equipment.
The prepainted aluminum strip is bent around the outline of the letter to create the sidewall. Coil width largely determines the available return depth, although flange or edge-forming details can affect the final finished dimension.
For face-lit letters, illumination normally passes through a separate acrylic or other translucent face material. The aluminum coil primarily provides the opaque return and structural sidewall of the letter.
The .040" gauge is commonly used in channel-letter fabrication where a lighter and more readily formed return is suitable. It can be appropriate for many indoor, storefront and moderate-size letter applications when compatible with the bending machine and finished sign design.
The .063" gauge provides greater material thickness and rigidity. It can be considered for larger letters, deeper returns or applications requiring increased stiffness, provided the bending, notching and cutting equipment is rated for this gauge.
Do not select gauge only from letter size. Confirm the maximum aluminum thickness supported by the actual channel-letter bending machine, especially where automatic notching, flanging or cutting is used.
Available widths from 1" to 8" allow the aluminum strip to be matched to different letter-return depths and fabrication systems.
Narrower strip can be used for shallow letters and compact decorative signs where the bending system and face-retention method permit a reduced return depth.
Wider strip can support deeper channel-letter returns where greater depth is required for letter proportions, LED layout, halo spacing or the selected sign construction.
Automatic benders have maximum material-width limits. Provide the machine manufacturer and model where possible so the coil width can be checked before production.
AA1100 can be selected where relatively high formability and a softer aluminum substrate are suitable for the required channel-letter geometry.
AA3003 is an aluminum-manganese alloy that provides a useful balance of formability, moderate strength and corrosion resistance for many fabricated sign components.
AA5052 is an aluminum-magnesium alloy that can provide higher strength than 1xxx-series aluminum. The selected temper and thickness should still be checked against minimum bend radius and equipment capacity.
Available H24, H26 and H28 tempers provide different levels of work hardening and forming response. Tighter bends and complex small letters should be evaluated with the actual alloy, gauge and bending-machine setup before bulk production.
PE-coated channel letter aluminum is available with a paint coating thickness of not less than 18μm. It can be evaluated for suitable indoor and outdoor signage according to the required appearance, forming and exposure conditions.
PVDF-coated material is available with a paint coating thickness of not less than 25μm. Where long-term exterior weathering is important, specify the required coating system, color, gloss and applicable performance tests.
No coating should be assumed to remain permanently unchanged outdoors. Color and gloss retention depend on coating chemistry, pigment, film thickness, UV exposure, climate, pollution, cleaning and fabrication conditions.
White, grey, coffee and black are available standard color directions, with additional colors for special orders. For brand-sensitive signage, provide an approved color reference and required gloss.
The aluminum substrate is selected according to required alloy, temper, gauge and finished strip width.
The aluminum surface is cleaned and prepared before coating to support coating adhesion and surface consistency.
Primer and color coating are applied according to the required coating construction. Process control is important for color consistency, film thickness and adhesion.
The coated aluminum passes through a controlled curing process so the coating develops the required adhesion and finished surface.
The coated master coil is slit into the required channel-letter widths. Width tolerance, edge condition and surface protection should be controlled to support reliable feeding through bending equipment.
Finished rolls are inspected for dimensions, coating appearance, surface defects and packing condition before shipment.
After delivery to the sign manufacturer, the aluminum coil is fed into a manual or automatic channel-letter bending system to form the required letter return. This is a downstream fabrication process rather than part of coil manufacturing.
Confirm that the machine can process the selected .040" or .063" aluminum gauge.
Confirm that the machine can accept the selected strip width. An 8-inch-wide coil should not be assumed suitable for equipment designed only for shallower letter returns.
Small fonts, tight corners and narrow strokes can impose severe local forming strain. Alloy, temper, thickness and tooling should be evaluated together where tight-radius bends are required.
Trimless systems can use specific notching, flanging, return-edge or face-retention methods. Provide the intended system and bending-machine model when these features affect the material specification.
Core ID, coil weight and roll dimensions should match the customer's decoiler or feeding arrangement. Confirm these dimensions before placing a production order.

Prepainted aluminum returns can be used in compatible trimless face-lit letter systems where the acrylic face and retention method are designed for a borderless appearance.
The coil can be fabricated into side returns for suitable reverse or halo-lit letters where lighting is directed toward the mounting surface behind the sign.
Channel letters are commonly used for retail storefronts, restaurants, shopping centers and commercial building identification.
Shallow channel letters can also be fabricated for suitable interior branding, reception areas, retail displays and commercial interior signs.
Compatible bending equipment can form the aluminum strip into custom letterforms and logo outlines according to the design geometry and minimum forming radius.
Coil gauge and slit width should be checked against the agreed order specification because dimensional variation can affect automatic feeding, return depth and finished letter geometry.
Slit edges should be inspected for excessive burr or deformation that could interfere with feeding, cutting, flanging or safe handling.
Where coating film thickness is contractual, PE or PVDF coating should be measured according to the agreed coating specification and inspection method.
The coating should remain compatible with the required bending operation. Tight-radius forming should be verified with representative material rather than assuming every alloy, temper and coating combination will remain crack-free.
Visible sign returns should be checked against the agreed color and finish reference where matching between letters or production batches is important.
Finished coils should be inspected for unacceptable scratches, dents, coating defects, stains or other surface damage that could remain visible on fabricated letters.
Rolls should be checked for stable winding and identified with the applicable alloy, temper, thickness, width, color and production information required by the order.
Small channel-letter coil rolls are packed in cartons according to the product specification. Packing should protect the painted surface and slit edges during normal handling and transportation.
Avoid dragging the coil or placing the painted surface against abrasive materials. Use suitable lifting and handling methods for heavier rolls.
Store the coil in a dry, clean environment and protect it from condensation, standing water, aggressive chemicals and unnecessary surface abrasion before fabrication.
State whether the project uses trimless face-lit letters, reverse channel letters, halo-lit letters or another return construction.
Provide the manufacturer and model of the channel-letter bender so thickness, width and feeding requirements can be checked.
Select the gauge according to letter dimensions, rigidity requirements and bending-machine capability.
Provide the required coil width between 1" and 8" according to the letter-return design and equipment capacity.
Specify AA1100, AA3003 or AA5052 and the required H24, H26 or H28 temper where already defined by the fabrication process.
Select coating type according to required appearance, forming conditions and indoor or outdoor exposure.
Specify white, grey, coffee, black or the required special-order color.
Confirm whether the required 16" or 18" inner diameter is compatible with the intended decoiler and handling system.
Provide the quantity required for each thickness, width, alloy, temper and color combination. Standard MOQ is 1 ton per specification.
